Just so tat your all aware, the production hasn't gone quite as well as I hoped due to the Tufnol sheet chipping.
The sheet is also only 4mm thick not 1/4" as originally stated.
Sorry for the mis-description earlier but I know from my bike that the 4mm spacer still insulates well enough.
Tufnol seems to like being machined quite fast, I have a 10,000 rpm reciprocating saw that I use to cut mine, then the edges can be scraped with a knife to give them that polished edge, or failing that if you sand them on a linishing machine. I use a hole saw to cut the centre, turning it over just before it breaks through and then I cut it from this side to prevent the edge chipping when it breaks through
Thanks Dave, I'm using a CNC mill with the mounting holes first being drilled then change the cutter to an 8mm 3 flute slot drill and interpulate the bore with a 3 step cycle to machine it out. The profile is then cut out, but I have found that instead of cutting it out in 3 passes. I have had to machine the profile in 1 pass and ensure the part is secure before it finishes, to stop it chipping and delaminating, plus to help prevent it flying off.
The results have been good so long as I have a board beneath the tufnol and a clamp close to the area I'm cutting, to prevent it from delaminating/chipping underneath.
It leaves a small tag that is easily linished off and then buffed with a abit of scotchbrite.
